Custom Coin Manufacturing: Choose the Right Material
Brass and zinc alloy offer different advantages depending on the design, quantity, weight and budget of your custom challenge coin project. Brass coins are die-struck piece by piece, producing crisp 2D relief, a traditional heavier feel and lower initial tooling costs. They are especially suitable for classic round designs, smaller orders and two-tone diamond-cut edges created after plating.
Zinc alloy coins are die-cast and generally have a lower unit cost, although the mold cost is higher. This material allows deeper 3D relief, custom shapes and inner cutouts without a separate cutting die. Zinc alloy is lighter than brass, but the thickness can be increased when a more substantial weight is preferred. Diamond cutting is completed before plating, so the cut areas retain the same plated color.
For designs with traditional detailing and a premium weight, choose brass. For complex shapes, deep relief, cutouts or cost-efficient bulk production, zinc alloy is usually the better option. Final pricing and lead time depend on the artwork, dimensions, quantity and finishing requirements.
Challenge Coin Custom Design Options
Custom challenge coins can combine relief, color, printing, plating and special structural features. The best result does not come from applying every available effect—it comes from selecting the processes that support your artwork, message and intended use.
Choose 2D relief for crisp logos, lettering and clearly separated design levels, or 3D relief for sculpted subjects such as portraits, animals, vehicles and architecture. Add soft enamel for a traditional textured finish, imitation hard enamel for smooth brand colors, or UV printing for gradients, illustrations and fine multicolor details. These three coloring options can also be combined.
Metal finishes can further define the design. Shiny and matte surfaces create clean contrast, while antique plating emphasizes recessed details and dimensional relief. Dual plating, diamond-cut edges, custom shapes, inner cutouts, sequential numbering, rotating centers and bottle-opener structures can also be incorporated where the artwork and coin construction allow.
Send us your logo, concept, preferred size and quantity. Our team will recommend a practical combination of relief, coloring, printing, plating and structural options for production.
Make Challenge Coins with Custom Packaging
The right packaging protects your custom challenge coins while supporting the desired presentation, distribution method and project budget. Choose a simple PVC pouch for economical bulk orders, a velvet pouch for a gift-ready appearance, or an acrylic capsule for clear protection and collectible display.
For awards, corporate recognition, commemorative programs and premium presentations, velvet or wooden boxes create a more substantial unboxing experience. Leather pouches provide a refined, reusable option for executive gifts and special-edition coin programs.
Packaging colors, materials, fitted inserts and logo applications may be customized depending on the selected packaging style and order quantity. Send us your coin dimensions, quantity and intended use, and our team will recommend suitable packaging for your project.

Frequently Asked Questions
- Q1: What is the difference between brass and zinc alloy challenge coins?
- A: Brass is commonly used for traditional die-struck coins with crisp lettering, borders and clearly defined 2D relief. Zinc alloy is more suitable for custom shapes, open cutouts, deeper relief and complex 3D or functional structures. Our team can recommend a material after reviewing your artwork.
- Q2: Can both sides of a challenge coin be customized?
- A: Yes. The front and reverse can feature different artwork, including logos, dates, messages, emblems, numbering, 2D relief, 3D details or color. The edge may also be customized depending on the coin construction.
- Q3: What is the standard size for challenge coins?
- A: There is no single standard size for challenge coins, but 1.5" (38 mm), 1.625" (42 mm), 1.75" (45 mm), and 2" (50 mm) in diameter are the most popular sizes produced.
- Q4: What is the difference between 2D and 3D relief?
- A: 2D relief consists of fixed raised and recessed levels and is suitable for logos, lettering and graphic artwork. 3D relief uses gradual curves and sculpted contours, making it more suitable for portraits, animals, architecture and dimensional subjects.
- Q5: Can enamel be combined with 3D relief?
- A: Yes, but only soft enamel or color epoxy can be applied to defined recessed or relatively flat areas for 3D relief. It may not be suitable for every sculpted surface. Enamel placement and relief structure should be planned together during the artwork stage.
- Q6: Can you reproduce gradients or photographic artwork?
- A: UV printing can reproduce gradients, fine multicolor details, and photographic elements on suitable surfaces. The printable area is practically unlimited with UV printing.
- Q7: Can challenge coins be made in custom shapes?
- A: Yes. Zinc alloy die casting is especially suitable for irregular outlines, inner cutouts and dimensional shapes. Brass coins can also be produced in selected custom outlines, subject to artwork and production review.
- Q8: Can each coin have a different serial number?
- A: Yes. Sequential numbers, names, dates or identification codes can be added by laser engraving where the design provides a suitable area.
- Q9: What files should I provide for a quotation?
- A: Vector files such as AI, EPS or editable PDF are preferred. If vector artwork is unavailable, you may send a clear logo, high-resolution image, sketch or reference coin. Please also provide the required quantity, preferred size, finish, packaging and delivery date.
- Q10: What affects the price of custom challenge coins?
- A: Pricing depends on the material, size, thickness, quantity, number of colors, plating, edge treatment, special structure and packaging. Providing complete project information allows us to prepare a more accurate quotation.
- Q11: What is the minimum order quantity?
- A: The minimum order generally starts from 100 pieces.
- Q12: Can you provide custom challenge coin packaging?
- A: Yes. Available options may include PVC pouches, coin capsules, velvet pouches, presentation boxes and custom printed packaging. Packaging recommendations can be made according to the coin size, presentation requirements and budget.
